Why Sorter Performance Starts Upstream

Sorter performance begins upstream, where the timing and quality of parcel flow are established. Like any high-performance system, a loop sorter delivers its best results when upstream processes are properly timed. While loop sorters are designed for high throughput, their ability to sustain performance depends on receiving parcels in a consistent, sorter-ready stream. When flow timing, spacing, or preparation are inconsistent, the performance of the downstream sorter suffers from starvation, overfeeding, or errors.

A sorter may achieve high throughput rates for short periods, but maintaining those rates throughout a shift is a different challenge. As a result, many parcel operations are placing greater emphasis on sustained throughput, recognizing that stable parcel flow and consistent induction of parcels are essential for long-term performance.

In many parcel operations, packages arrive in unpredictable bulk flows that require operators to manually separate and space parcels before they reach loop sorters. This labor-intensive process is time-consuming and creates variation in sorter throughput due to variable manual performance across shifts. To address these challenges, a controlled and predictable flow of parcels becomes increasingly important. Stable flow creates stable performance.

What Makes Parcel Flow Sorter-ready?

Creating stable incoming flow is only part of preparing parcels for automated sortation. To maximize loop sorter performance, the parcel flow must arrive in sorter-ready conditions.

Sorter-ready flow requires three key elements: controlled induction flow, singulation, and proper gapping. Parcels must be separated from one another, spaced appropriately, and delivered at a rate that aligns with the downstream sorter requirements. Delivering too many parcels too quickly can overwhelm the equipment, while insufficient flow can leave the sorter underutilized. When the ideal conditions are met, sorters can operate more efficiently and consistently.

Converting Bulk Flow into Sorter-ready Flow

To fully address these challenges, the functions required to create sorter-ready flow must work together as part of a coordinated process. For example, Intralox developed a fully automated, zero-operator solution for parcel induction and sortation that combines the Bulk Flow Optimizerâ„¢ and the SmartPathâ„¢ Singulator and Gapper. Together, the technologies transform bulk parcel flow into a continuous stream of singulated and properly gapped parcels ready for induction to loop sorters.

The process begins with the Bulk Flow Optimizer. It converts dense three-dimensional bulk parcel flow into a controlled two-dimensional stream. The technology removes vertical stacks and meters parcel flow to smooth out uneven bursts that can overfeed the downstream singulator and sorter. By delivering a more consistent stream of parcels, the Bulk Flow Optimizer helps establish the conditions necessary for efficient induction and singulation.

The SmartPath Singulator and Gapper then receives this conditioned flow and automatically singulates parcels while guaranteeing pre-defined, minimum gaps between them. Combining singulation and gapping functions within a single compact unit, SmartPath prepares parcels for induction and minimizes footprint requirements. SmartPath can also momentarily slow or hold parcels to align induction rates to the downstream sorter, helping avoid jams and maximizing overall throughput.

Together, the Bulk Flow Optimizer and SmartPath create the stable, sorter-ready flow required for efficient automated sortation. By automating the delayering, metering, singulation, and gapping functions, the system creates a repeatable induction process with no manual intervention.

Field-proven Zero-operator Performance

This combined solution has demonstrated field-proven throughput rates of more than 7,500+ parcels per hour in parcel carrier environments, including some of the largest carriers in the world. By eliminating manual parcel preparation from the induction process, the zero-operator approach creates more consistent induction conditions and a more repeatable process. The result is sustained sorter performance across shifts with less dependence on operator availability.

The compact footprint of the solution makes it suitable for both new facilities and retrofit applications. In addition to supporting loop sorters, this approach can feed linear sorters, making it adaptable across a wide range of parcel operations.
